Secondary Crusher: Choose Impact Crushers or Cone Crushers?

In the crushing production lines of industries such as sand and gravel aggregates and mining, secondary crushing (intermediate crushing) is a key link connecting primary crushing and fine crushing, directly affecting the quality of finished products and production efficiency. Impact crushers (referred to as impact crushers) and cone crushers (referred to as cone crushers), as commonly used equipment for secondary crushing, have similar functions but significant differences in practical applications. This article will deeply analyze the differences between the two from aspects such as working principles, applicable materials, and performance parameters, providing references for production line selection.

Equipment Basics:

Impact Crusher:

The core structure of an impact crusher includes a heavy rotor, blow bars, impact plates, and a crushing chamber. Its working principle is based on impact crushing: after materials enter the crushing chamber, they are violently struck by the high-speed rotating blow bars, and then repeatedly rebound and collide between the blow bars and impact plates, achieving crushing through kinetic energy transfer. This crushing method relies on high-frequency impacts between materials and metal components, so vulnerable parts such as blow bars and impact plates wear quickly.

Cone Crusher:

A cone crusher is composed of components such as a crushing wall, a mantle, and an eccentric bushing, adopting the laminated crushing principle: the motor drives the eccentric bushing to rotate, driving the mantle to move periodically towards the crushing wall, squeezing the materials clamped between them, and achieving crushing through continuous extrusion and shearing forces. Its crushing process relies more on structural strength, with core components having stronger wear resistance and more stable operation.

Core Differences:

141 - Secondary Crusher: Choose Impact Crushers or Cone Crushers?

Applicable Materials:

  • Impact crusher: Good at processing medium-low hardness, high brittleness, and low toughness materials, such as limestone, calcareous rock, gangue, construction waste, etc. These materials are easy to break under impact and do not excessively wear the equipment.
  • Cone crusher: Focuses on high-hardness, dense materials, such as granite, basalt, river pebbles, iron ore, etc. Its strong extrusion force can effectively overcome the compressive strength of high-hardness materials and avoid equipment overload.
When the Mohs hardness of the material is ≤ 5, priority is given to the impact crusher; when the hardness is > 5, the cone crusher is more reliable.

Discharge Characteristics:

  • Particle size control: The crushing gap of the cone crusher can be precisely adjusted, and the discharge particle size is finer and more uniform, generally controllable within 5-30mm; the discharge particle size of the impact crusher is slightly coarser, usually 10-50mm, but it can be flexibly adapted to requirements by adjusting the impact plate gap.
  • Finished product particle shape: The impact crushing of the impact crusher can reduce needle-like and flake-like particles, and the finished product has fewer edges and corners and reasonable gradation, suitable for scenarios with high requirements for particle shape such as construction sand and high-performance concrete; due to extrusion crushing, the cone crusher has a higher content of needle-like and flake-like particles in the finished product, with relatively poor particle shape, and is more suitable for industrial materials with loose requirements for particle shape.

Production Efficiency:

  • Processing capacity: Relying on the stable laminated crushing mode, the single-machine processing capacity of the cone crusher can reach more than 1000t/h, suitable for large-scale production lines; the processing capacity of the impact crusher is mostly 30-800t/h, more suitable for small and medium-sized projects.
  • Energy consumption performance: When crushing the same material, the unit energy consumption of the cone crusher is 10%-20% lower than that of the impact crusher, with significant long-term operating cost advantages.

Cost Investment:

  • Initial investment: Impact crushers have a simple structure and low price, with small equipment costing only tens of thousands of RMB; cone crushers, due to many precision components, usually cost more than 100,000 RMB, and large models can reach millions of RMB.
  • Later maintenance: Vulnerable parts of impact crushers, such as blow bars and impact plates, need to be replaced frequently, resulting in high annual maintenance costs; vulnerable parts of cone crushers (such as mantles) have a long service life and long maintenance cycles, with lower long-term comprehensive costs.

Environmental Performance:

The noise generated by impact crushers due to high-speed impact can reach 90-110 decibels, with large dust emissions, requiring supporting sound reduction and dust removal equipment; cone crushers operate stably, with noise mostly below 80 decibels and light dust pollution, better meeting environmental protection requirements.

Selection Guide:

Scenarios Where Impact Crushers Are Preferred

crusher plant 2 - Secondary Crusher: Choose Impact Crushers or Cone Crushers?

  • Processing medium-low hardness materials such as limestone and construction waste;
  • High requirements for the particle shape of finished products (such as construction aggregates and manufactured sand);
  • Small production line scale (daily output < 1000 tons);
  • Limited initial budget and urgent short-term production needs.

Scenarios Where Cone Crushers Are Preferred

crusher plant 1 - Secondary Crusher: Choose Impact Crushers or Cone Crushers?

  • Crushing high-hardness materials such as granite and basalt;
  • Large production line scale (daily output > 1000 tons) and pursuit of high production capacity;
  • Long-term operation, focusing on low energy consumption and low maintenance costs;
  • Areas with strict environmental protection requirements.

Special Scheme:

If a large-scale production line needs both high production capacity and has requirements for particle shape, a combined process of “cone crusher for intermediate crushing + sand making machine for shaping” can be adopted to balance efficiency and quality.

Summary:

Impact crushers and cone crushers have their own focuses in secondary crushing: impact crushers, with flexible particle shape control and low-cost advantages, are suitable for small and medium-sized production lines processing medium-low hardness materials; cone crushers, with high production capacity, low energy consumption, and wear resistance, are the first choice for large-scale crushing of high-hardness materials.

In actual selection, comprehensive judgment should be made based on material characteristics, output requirements, cost budget, and environmental protection requirements to achieve efficient and economical operation of the crushing production line. Regardless of the equipment chosen, reasonable maintenance and process configuration are the keys to exerting its performance.
